Cap files need their own digitizing. They sew on a curved, stiff front that shifts as the needle moves, so we sequence the design from the center out and from the bottom up, use cap-specific underlay and keep the design within the frame's height limit, typically about 2.25". Cap files start at the center and work outward and upward, so the curved front doesn't trap fabric and cause gaps.

Why cap digitizing is different

On a flat garment the fabric is hooped tight and stays still. On a cap, the front panel is curved, stiffened with buckram, split by a center seam and clamped onto a cap frame that rotates. If you sew a flat file on a cap, you get:

  • Registration gaps: outlines that don't line up with the fill they surround, because the fabric pushed away as it was stitched.
  • Puckering and a "smiling" design: the bottom of the design drags upward and the whole logo curves.
  • Thread breaks and needle deflection where dense fills cross the center seam.

We prevent this at the file stage:

  1. Center-out sequencing: the design starts at the middle of the cap and works outward left and right, pushing any excess fabric to the sides instead of trapping it.
  2. Bottom-up sewing: each element sews from the bill up toward the crown, working with the curve instead of against it.
  3. Complete-by-element: each object is sewn fully (underlay, fill and border) before moving on, which cuts down on registration drift.
  4. Seam-aware underlay and slightly reduced density over the center seam of 6-panel caps.

3D puff on caps

Puff is most popular on caps. It needs its own digitizing technique: wider satin columns, higher density to perforate the foam, and "end caps" that seal the foam in. See 3D puff digitizing.

Already have a flat file?

Send the logo you already have (a DST, PES or the original art) and we'll build a proper cap version from it. Just resizing and re-sequencing a flat file on your machine rarely works well.

What's the maximum embroidery size on a cap?

On most structured caps, about 2.25" tall and 4.5" wide on the front. Unstructured dad hats are closer to 1.75"–2" tall. The limit depends on the cap and the frame.

Can I use my shirt logo file on a hat?

It will usually sew, but often with gaps, puckering or a curved look. Cap files need center-out sequencing and different underlay, so we recommend a dedicated cap version.

Do you digitize for the center seam?

Yes. On 6-panel caps we reduce density and adjust underlay over the center seam so the needle doesn't deflect and the thread doesn't break.

Do you digitize for side and back of caps?

Yes. Side logos, back arches and text above the strap are all common. Give us the size of each placement.
