3D puff embroidery digitizing
3D puff embroidery sews satin stitches over a layer of foam to create raised, dimensional lettering and logos. It needs its own digitizing: satin columns roughly 3–8 mm wide, higher density that cuts the foam cleanly, and end caps that seal the foam in at each edge. Puff files start at $30 ($20 tier + $10).

What makes a puff file work
Most "failed" 3D puff comes down to the file, not the operator: foam poking out at the ends of letters, a flat top where the foam was crushed, or ragged edges where the foam didn't perforate. A puff file must do four things that a normal file doesn't:
- Use satin columns, not fills. Fill stitches flatten the foam. Every puffed element is built from satin columns in a width range the foam can support.
- Seal the ends. "End caps" (extra satin passes across the ends of each column) wrap the foam so it can't escape at letter terminals and corners.
- Cut the foam. Higher density and a perimeter pass perforate the foam along the edges so the excess tears away cleanly.
- Minimal underlay. Heavy underlay under puff raises the base and makes the edges mushy, so we use only what's needed to stabilize.
Designing for puff
Not every logo can be fully puffed. When you send your art, we'll tell you which parts will puff well and which should stay flat:
- Bold, blocky letters and simple shapes puff beautifully.
- Thin serifs, script fonts and fine details are better sewn flat around the puffed elements.
- Sharp inside corners may be slightly rounded so the foam doesn't bunch up.
- Large solid areas are either split into satin segments or kept flat.
Machine sequence
Mixed designs sew all flat elements first. The file then includes a stop (a color change) so the operator can lay the foam over the area, followed by the puff elements, which sew through the foam. After sewing, you tear away the excess foam and use a heat gun for any small bits. We'll show the stop point in the PDF preview.

How much does 3D puff digitizing cost?
From $30 for designs up to about 4" wide. Puff is priced as the size tier plus a $10 puff add-on, because it takes more planning and testing.
What foam thickness should I use?
3 mm foam is the most common choice for caps. 2 mm works for smaller lettering and softer garments. Tell us which you use so we can set the density to match.
Why is foam sticking out of my puff embroidery?
Usually because the file doesn't have end caps or its density is too low to cut the foam. We build end caps into every puff column and set the density to perforate the foam cleanly.
Can I get a flat version of my puff logo too?
Yes. A flat version is priced as an extra size of the same design (+50% of the tier).
